Repair manuals describe procedures. This page describes the risks around them.

Our manuals provide digital service documentation for cars, trucks, motorcycles, and heavy equipment. A manual can describe the steps associated with a particular repair procedure, but it cannot by itself account for every physical hazard that may exist in an actual garage, workshop, driveway, or repair environment. Real repairs can involve stored energy, pressurized systems, hot components, electrical hazards, chemicals, moving parts, and heavy components. This page explains those risks in straightforward language.

The hazards described below are general to vehicle repair work and may apply regardless of which specific manual you have purchased. Some risks may be more or less relevant depending on the vehicle, system, repair procedure, and equipment involved. Review the categories that apply to your repair before beginning work, and treat any hazard you do not fully understand as a reason to stop and obtain appropriate assistance.

A. General Repair Hazards

Seven hazard types present in almost any repair environment

Chemical Burns. Battery acid, coolant, and fuel can cause chemical burns to skin and eyes upon contact. Use appropriate gloves and eye protection when handling these fluids.

Electrical Shock. High-voltage systems in hybrid and electric vehicles can carry currents capable of causing severe injury or death. Never assume that an electrical system is de-energized without confirming the appropriate isolation condition.

Burns From Hot Components. Engine blocks, exhaust systems, radiators, turbochargers, and other vehicle components can remain dangerously hot after a vehicle has been switched off. Allow adequate cooling time before touching components that may retain heat.

Crushing Injuries. Falling components, unsecured panels, and improperly supported tools or parts can cause serious crushing injuries. Secure heavy components properly before releasing fasteners or supports.

Eye Injuries. Pressurized fluid released from brake lines, coolant systems, air-conditioning systems, or other pressurized circuits can cause serious eye injury. Wear appropriate rated eye protection whenever a pressurized line or component is opened.

Hearing Damage. Power tools, pneumatic equipment, and other workshop machinery can produce noise levels capable of causing hearing damage over time. Wear suitable hearing protection during extended exposure to loud equipment.

Respiratory Hazards. Fumes from fuel, solvents, and refrigerant, together with brake dust and rust particles, can present respiratory hazards. Work in a properly ventilated area and use appropriate respiratory protection when necessary.

B. Vehicle-Specific Hazards

Certain systems carry risks unique to how they are built.

Airbags & Restraint Systems. Airbags may deploy unexpectedly during service if the required disarming procedures are not followed correctly. Airbag and restraint systems require proper disarming procedures before nearby components are touched. Deployed or armed airbags can cause serious injury.

Braking Systems. Antilock brake systems contain pressurized hydraulic fluid. Improper handling of brake lines or components can result in fluid injection injuries or brake failure. Bleed and service braking systems only by following the correct procedure and using appropriate equipment.

Steering & Suspension. Steering and suspension work involves load-bearing components and spring-loaded parts that may contain stored energy. Incorrect handling can result in sudden component release or loss of vehicle control after reassembly.

Transmission Systems. Transmission repairs involve hydraulic pressure and heavy internal components. Fluid escaping under pressure, or components shifting during disassembly, can cause injury without appropriate support equipment.

Hybrid & Electric Vehicles. Hybrid and electric vehicles can contain high-voltage systems operating at up to 600V. Contact with an energized high-voltage component can be fatal. Only proceed with high-voltage work if you understand the correct isolation and lockout procedure for the specific vehicle involved.

When in Doubt, Isolate First. For any vehicle-specific system described above, confirm the correct isolation, de-energizing, or disarming procedure in the applicable manual and current vehicle service information before beginning work.

C. Specialized Work Requirements

Some jobs need the right equipment, not just the right steps.

Transmission Work. Transmission repairs require suitable transmission jacks and stands. Attempting to support a transmission with improvised equipment creates a risk that the component may fall during removal or installation.

Suspension Work. Suspension work may require alignment equipment and specialized tools, particularly for spring compression and control-arm removal. Appropriate equipment helps prevent sudden component release and related injuries.

Electrical Diagnostics. Electrical diagnostics require suitable meters and appropriate safety procedures, especially when working on circuits that may carry high voltage. Incorrect testing can result in electrical shock or component damage.

Air Conditioning & Refrigerant. Refrigerant work requires EPA certification and recovery equipment in the United States, together with equivalent certified handling and recovery procedures where applicable in the UK, Australia, and Canada. Refrigerant must never be intentionally released into the atmosphere.

Engine Work. Engine work may require engine stands, lifts, and accurate torque specifications. Reassembly without the correct torque values can result in fastener failure or engine damage after the vehicle returns to service.

Brake Work. Brake work requires proper bleeding procedures and suitable bleeding equipment. Air or contamination left inside a brake system can cause a soft or failed pedal after the repair.

D. When to Stop and Call a Professional

Knowing when to stop is as important to safe repair work as knowing how to begin. Stop the repair and contact a qualified mechanic or appropriate professional if any of the following circumstances apply:

1. Unexpected damage or broken components. You encounter damage, broken components, or conditions that are not described in the manual.

2. The procedure does not match the vehicle. The procedure described in the manual does not match the actual condition or configuration of your vehicle.

3. You are unsure about a procedure. You are uncertain about a step, specification, measurement, torque value, or the correct order of operations.

4. Required equipment is unavailable. The procedure requires specialized tools or equipment that you do not have or cannot safely access.

5. You lack relevant experience. You do not have prior mechanical experience with the type of repair you are attempting.

6. Components are corroded or seized. A component will not move with reasonable and safe force, or attempting to remove it may create an uncontrolled hazard.

7. Proper reassembly cannot be achieved. You cannot obtain proper alignment, fit, positioning, or secure installation when reassembling a component.

The specialized equipment referenced in the repair procedures exists because general-purpose tools may not be rated or designed for the loads, pressures, or precision involved in certain jobs. Do not substitute improvised tools, an unrated jack, or a general floor jack used as a stand for the appropriate equipment.
